LED headlights for Kenworth T800: clear light and a true fit

The T800 was built to work, and plenty of them still do: gravel, logging, heavy haul, night shifts on two-lane roads. What usually gives out first on these trucks isn't the frame or the drivetrain. It's the lighting. Lenses turn yellow, seals let in moisture, and the halogen lamps throw a dim, warm beam that makes a wet road at 2 a.m. feel a lot longer than it is. Every week our parts desk handles orders for Kenworth T800 LED headlights , from owner-operators to fleets running several trucks.

Why the factory lamps wear out

From the factory, these trucks run a pair of rectangular halogen lamps on each side. The design is simple, but it has three weak points on a working truck.

The first is the filament. A thin glowing wire inside glass doesn't like constant vibration, and a T800 on a job site or a rough county road shakes all day long. Filaments fatigue and snap, often on the high beam you only check when you actually need it.

The second is light color. Halogen headlights have a color temperature of approximately 3,000 to 3,500 K - a yellowish hue that is simply absorbed by rain and dark asphalt. The eyes have to work harder to see the road, and over the course of a ten-hour shift, this strain builds up.

The third is the housing. Years of sun, road salt and pressure washing cloud the lens and dry out the gaskets. Once water gets inside, you see fog on cold mornings and corrosion on the contacts, and old Kenworth T800 headlights keep getting dimmer no matter how often you wipe them.

What you gain with LED projectors

A projector places the LED behind a lens that shapes light into a beam with a sharp upper edge. The road and the shoulder get a wide, even spread, while oncoming drivers don't get glare in their eyes.

Built-in halo running light

All components are housed in a single assembly, so replacing a single Kenworth T800 headlight assembly allows you to replace the housing, both bulbs, and the lenses all at once. There’s no need to search for individual bulbs and then deal with mismatched parts later.

The halo ring plays a more important role than it might seem at first glance. On a cloudy day, the illuminated marker ring helps cars pulling out onto the road and pedestrians at crosswalks spot your truck more quickly, and on a construction site, it clearly shows the forklift operator where the front of your truck is located.

Checking fitment before you order

Most fitment problems we see start with guessing. Five minutes with the truck saves you a return shipment.

  • Model. The same housing fits the T800, W900 and T600, since these trucks share the dual rectangular layout. Two rectangular lamps per side in one bezel means you're looking at the right part.
  • Side. Driver side is the left lamp as you sit in the cab, passenger side is the right. A single side makes sense after a minor hit, though for even color and brightness we recommend doing both.
  • Wiring. High and low beams plug straight into the factory connector. On older trucks, LED turn signals may flash too quickly because they draw less current than the stock flasher relay is designed for. A flasher relay designed for LEDs solves this problem in just a few minutes.
  • Hidden damage. If you're shopping for Kenworth T800 replacement headlights after a deer strike or a bumper hit, inspect the mounting brackets, bezel and harness as well. A new lamp on a bent bracket will never aim right.

A good aftermarket headlight for Kenworth T800 trucks starts with a sealed housing that keeps water and dust out. The lens should have a durable coating, that protects against yellowing caused by UV exposure and damage from stone chips, and the metal heat sink on the back cools the LEDs and extends their service life.

Installing them on the truck

Most drivers handle the swap themselves with basic hand tools.

  1. Disconnect the battery or switch off the headlight circuit.
  2. Remove the bezel screws and unbolt the old housing.
  3. Unplug the factory connector, add a dab of dielectric grease to the pins and plug in the new unit.
  4. Bolt it in place, then hook up the turn signal and position light leads if your truck runs them separately.
  5. Aim the beams. Park on level ground about 25 feet from a wall, mark the center of each lamp and set the low-beam cutoff roughly two inches below that mark.

Skipping step five is the most common mistake we hear about. A projector aimed too high blinds oncoming traffic, and one aimed too low makes brand-new lights feel weak.

Keeping the new lights in shape

LED units need little attention, but a few habits keep them sharp for years. Rinse the lenses with plain water before you touch them with a brush, since grit and a dry rag will scratch the hard coat. Don't point a pressure washer straight at the seam between lens and housing. Once a season, check the connector for corrosion and the mounting bolts for tightness, because vibration loosens everything on a work truck sooner or later.

FAQ

Do I need to replace both sides?

It isn't required, but it's worth it. LED light next to a halogen lamp looks mismatched, and the two beams won't balance on the road.

How do they handle winter?

LEDs run much cooler than halogen, so they won't melt packed snow off the lens. On winter runs, wipe them at fuel stops the same way you clear your mirrors.

Are they legal for highway use?

Road-legal requirements depend on the specific lamp and on where you drive, so call us before you order, and we’ll confirm the details for the unit you pick. Whatever you install, keep the beams aimed correctly: a lamp pointed too high blinds oncoming drivers and can draw attention at a roadside inspection.

How fast will my order ship?

Orders are handed to the carrier within 24 hours on business days, and we ship to all 50 states.
